A master carton plan connects the packed unit, repeatable layout, carton strength, weight, and downstream handling.

Prepare the operating record

  1. Measure the finished inner pack and record allowed orientation.
  2. Choose proposed columns, rows, layers, gaps, dividers, and outer clearance.
  3. Measure unit weight and all carton-and-packing tare.
  4. Identify handling, customer, storage, pallet, height, and weight constraints.

Define the packed unit

Measure the finished retail or inner pack, including protrusions and protective materials. Record orientation restrictions and whether units can carry load.

Keep the measurement record with the SKU or pack revision, measurement unit, allowed orientation, sample identity, and date so a later carton plan can be reproduced.

Choose rows and layers

Set columns, rows, layers, gaps, and outer clearance explicitly. Compare alternative orientations without claiming a complete packing optimization.

Record the selected columns × rows × layers arrangement with gap, divider, and wall-clearance assumptions. If another arrangement is rejected, note the fit or handling constraint that ruled it out.

Check weight and cube

Calculate product weight plus carton and packing tare. Compare the result with a user-approved handling limit and record external cube for storage and pallet planning.

Build and test

Pack a full carton, check insertion, compression, movement, closure, label area, lifting, and final external dimensions. Validate stacking and transport separately.

Release the pack instruction only after the full prototype, closure method, external measurements, gross weight, and handling observations agree with the recorded design.

Working scenario

Twelve retail packs measuring 8 × 5 × 3 in are arranged three columns by two rows by two layers. With 0.25 in internal gaps and 0.5 in clearance at outer walls, the minimum internal estimate is 25.5 × 11.25 × 7.25 in. The plan is not released from arithmetic alone: a prototype carton is packed, external dimensions and 24 lb gross weight are measured, and the pallet pattern is reviewed.

Complete and verify the work

Release the master-carton instruction only when the recorded layout matches a full physical prototype and the measured external size, gross weight, closure, and handling checks are complete.

  • Pallet and handling reviews are complete.

Evidence, ownership, and review triggers

Keep the packed-unit revision, measurement unit, allowed orientation, layout, gaps, clearance, prototype identity, external dimensions, gross weight, date, and reviewer together. This creates one traceable path from design inputs to the released carton instruction.

Reopen the plan when the product or inner pack changes, when the carton or divider specification changes, or when production samples show movement, bulging, closure difficulty, damage, or weight outside the approved range.

During review, compare normal production cartons and known exceptions with the recorded prototype. Revise the controlled instruction when an input or acceptance decision changes; do not silently overwrite the original design basis.
